As systems age, performance issues can—and likely will—crop up. Things become less reliable as new processes are needed and components age.

Many older PLCs and programs were built for a different era, and don't perform to modern standards. They lack the capacity to collect data and effectively communicate with modern ERP, WCS, WMS and other software systems.

Sometimes, the PLC hardware is discontinued and no longer supported by its original manufacturer. At other times, original programs and documentation get lost. Modernized PLCs help you avoid downtime and discontinuations of obsolete hardware.

Are your older PLCs and interfaces supported?

You may have inherited a system and have nowhere to turn when problems arise. The original controls vendor may be defunct, or has lost key personnel, documentation or other critical information. The manufacturer may have stopped making and supporting the current PLCs and HMIs.

Other times, the system functions, but not well enough. It doesn't perform to modern needs. You may need to tweak programming or modernize your controls to optimize performance.

Considerations and questions

1. List specific issues - what problems are you having?
2. To the best of your understanding, is the issue software, hardware, or both?
3. Do you have accurate electrical drawings?
4. Do you have access to the older PLC program?
5. Do you have access to the HMI application?
6. List all the connected devices, such as scales, bar code scanners and other devices. Is the logic for using any particular device a problem?
7. Do you know who provided your system, hardware and controls?
